I swear... One problem after another...
I want to replace my oil today, I think I've finished breaking in the BBK. I tried to remove the oil drain cap but instead the cap got rounded off! I even tried with a vice grip and that just rounded it off more...

I even tried with a vice grip and that just rounded it off more... WOW , you can't get a break can you ? How many times have you changed the oil since the bbk install ? I'd say just drain the oil from under the CVT . but if this is the first time , you will want to get any metal particles cleaned out of the filter ,If any . try this , tap up against the drain plug a few times with a hammer " not too hard " next use the vice grips . when you have them clamped on , use a pair of pliers and tighten the vice grips a little more so they have a better grip. See if that works.

The thing is the vice grips get a great grip on it, it literally digs teeth marks into the cheap aluminum cap, but when I go to turn it it just grinds off pieces of the metal. Let us see how it is soon! Gonna go warm up the engine (just took a ride a half hour ago so should not be too cool) and see if that works!

Then - another trick - hammer and chisel. Place the chisel near the outer edge, pointing in the "unturn" direction (critical !!!!!) and tap with the hammer. The sharp hits will loosen almost anything.

Yes, a 12 sided (because I don't have a 6 sided of this size) 17mm socket and wrench. My plug is aluminim, I've had it off many times before I did the BBK to change oil for regular maintenance. I've never over-tightened it so I don't understand why it all of a sudden doesn't want to come off and wants to grind into pieces with the same tools I've used many times before... Yeah I think I will wait until the new cap comes in. I ordered one that should arrive Tuesday.

That stinks dewd,, Yup,,your gonna have to hammer and chisel it off..if it break into pieces you might have to dig some of it out of the threads with a smaller flat head driver or a pick.Crappy job....maybe a little heat on it too help also,,just not too much,,the O-ring will be trashed anyway when your done.

lain, I like asking questions when someone has a problem. That way I can try to avoid the same issue. The only reason I can think of for it getting stuck is the extreme cold you northerners have had lately.

I've had a lot of other smaller less meaningful screws and bolts strip and round off as well, mostly stuff for the old pumps and epa stuff i ended up just breaking off the plastic off of those and just removing the screws with the vice grip when I had a large portion of it exposed. I just wouldn't expect it to happen on this after warming up and going for a ride and whatnot.

samething happened to my old scoot and like you i just ordered a new part. i was able to get mine off with vise grips but it wasn't easy. i still have the old one as a spare and figured if i ever needed to use it again i would use a file. flatten two sides and the vise grips should work with little problem.
i haven't tried it yet but i think it would work for you if you still having a hard time getting the plug removed.

I've been wrenching on things for 40 years and to this day I have to stop and think which way to turn a nut or bolt when it's upside-down. I have twirl my finger in the air to decide which way to turn an upside-down bolt to loosen it. I know right! So I'm not trying to be a smart arse when I ask, "are you turning the cap the right direction?"

I got my new cap and everything. I can't remember, how do I put the filter thimble looking thing in? Facing up or down? I usually put it in facing down from the top of the spring.

If it is like my Reflex and a Helix I once had, then the screen goes in rubber part first with the mesh out then the spring fitting over that, wide end in first with the narrow end being closest to the cap. Easiest way to do that is to put the screen into the spring then insert that into the crankcase rubber end first.
