Try restricting your air intake while starting, if it helps, then you need a larger pilot jet.
The pilot jet provides fuel throughout the throttle range, the main jet only when the butterfly is open, and vacuum is high (not during starting even if you turn the throttle).

96 May be too big. That size is normally used on a 100cc BBK, is usually enough for a 80cc BBK.

If it is turning over ok, it's not the starter motor necessarily. Did you up jet your carb? Sounds like it's starving for fuel. It almost starts because it almost has enough fuel, opening the throttle at low RPM opens the butterfly allowing more air in, and starving it.

Oil leaking

Clean the engine, then blow a small bit of flour on the suspect area, then run it till it leaks enough to see the source of the leak. Post a pic and we should be able to figure out where it is coming from.

Very few do a valve adjustment during PDI, assuming the factory set then right. I do set my valves during PDI, example, my 150, ccame with exhaust set at zero tight.
Is the enricher working?
Do you have to turn the throttle at all when starting it cold?
Is the plug boot new?

Those pieces are circular, the pieces he found are rectangular, just like the probe clip inside the performance coil/boot sold by many dealers, including Scrappy's where I bought mine.

The most important thing is the spark plug ceramic should not be white. If it is, then your lean and hot, not good. If the plug ceramic is coffee brown, your good to go. Sounds like your mechanic already knows it's not fouled which would be to rich (fouled is dirty or too dark).

Most look like a fat D. The one in my "performance" boot was rectangular with three or four windings

Only way is if you pull the plug boot when the valve cover is off. Then it could make it down the cam chain shaft. There is nothing internal that size, so it must have come from outside

"Feels hot" is subjective, you need some real data. Pull your spark plug and post a picture of the business end, you want a nice coffee brown color. You could also buy a candy thermometer, and put it in the oil filler tube right after a ride to see your actual temp.
