Well the bad intake gasket would cause air leaks and it would cause bogging and or hesitation and basically not running very well. It may even cause backfires. Alleyoop

Sliders have flat spots by design...can that make them noisy brand new?

No, only if they are the wrong size, I run nothing but Dr. Pulley Sliders in my Variator after some miles they do wear and may rattle a little but nothing like he is describing. Rollers on the other hand once they get a good size flat spot on them now they are smaller in diameter and the Variator plate no longer holds them nice and tight against the ramps, in addition you also now just lost some of the weight of the roller, which will effect your rpms and top end speed. Replaced the vacuum intake spacer/gasket and it's still bogging and making a horrible metallic clatter. Strangely it only does it under load. It seems to run better with no noise and hardly any bogging when the throttle is very slightly applied, maybe 1/10 of a turn and 5-10mph.

You can track down the location of engine noise with a stethoscope. They sell them at some auto parts stores, or you can order them online. Many mechanics have a pair in their tool kit. Use it just like a doctor would, listen in one spot, then another, till you isolate the area the noise is coming from. I think the best thing to do is try and get a VIDEO sound when this happens. It could be detonating if it only happens only under load and WOT or the chain is slapping or maybe bad gas. Alleyoop

Thanks guys. It will be a bit difficult to use the stethoscope AND ride at the same time as the noise only seems to happen when riding and under load!
Cant be bad gas as i am half way thru a tank full which was ok. I will get a video tomoz of the problem and sound.

Check the muffler, see if something came loose inside and block the flow.
Tap on the muffler gently and listen for any rattle inside.

might be the carb for drivability problems . The rubber dries up and causes problems , could be the intake manifold .

Cheers. The bike is only 12 months old so I can't see the rubber being perished or cracked,especially living in the uk. I'll check the exhaust system tomoz but to me it sound more serious, like it's internal, but not sure where abouts!!

I've had the exhaust completely off and there is no blockages! I've also check to see if the timing marks still align and they do. I did notice that the rockers are loose but the nut is tight. Is this how they are supposed to be? I can literally move them up and down by hand but only to the 0.003 gapwhich they are set at.
Think it's gonna have to be the head off next and see if anything is bust in there. Is it worth fitting the 70cc head that I already have while it's in bits or could this just cause further issues/confusion with the existing problem?
Really need some more help guys. Thanks

Really need some help here guys before I strip the full thing!!!!
Just to refresh... Drove bike home 3 miles fine,stored away indoors overnight,went to ride next morn and was terrible, bogging and knocking noise! Will start and tick over all day long without issue. I've already checked carb and it's clear. Checked clutch am that's fine. Checked compression and that's 180psi. Checked valves ok. Checke exhaust for blockages and that's ok.changed Cdi to original factory one.
Arrrrfgggggggghhhhhhhhh
What could it be?

Bit of an update. Bike is sort of fixed but still has issues. Don't know how I done it it but it's not bogging and the horrible knocking noise has gone. Issue now is that it seems to have lost speed. Before,it would sit at 30mph on the flat and 45mph downhill. But now it takes forever to get to 20mph on the flat and only hits 30mph downhill! Could it be gears?

Is it possible you have a failing egr system? If you have an egr or "pair' system try unplugging the big hose leading to the valve cover and rev the engine and see if it sounds like what you were talking about there could be a leakage or blockage.
